This problem is much more severe in relays that handle continuous switching or conduct substantial amperage.<br/></p><br/><p>A critical failure mechanism is contact fusion. When a relay closes in high-amperage applications, the resulting arc can generate enough heat to melt the contact surfaces, causing them to become permanently joined. This results in a relay that cannot open even when de-energized, which can be dangerous in safety-critical applications.<br/></p><br/><p>Coil failure is also frequent. The control coil that energizes the armature can fail due to prolonged operation, line disturbances, or insulation breakdown. If the coil fails catastrophically, the relay becomes unresponsive because it can no longer create electromagnetic force needed to trigger mechanical motion. This often happens when the relay is used with incorrect supply voltage or used beyond its rated cycling limit.<br/></p><br/><p>Physical deterioration of relay internals is another malfunction source. The relay internals such as the switch lever, coil spring, and bearing are subject to progressive mechanical wear. Continuous operation can cause loss of tension, leading to lagged switching or no return to open position. Dust, condensation, or aggressive atmospheres can worsen mechanical wear by promoting oxidation on internal mechanisms.<br/></p><br/><p>Ambient influence factors also play a key factor in relay failure. Contaminants, water vapor, and corrosive gases can collect on switch surfaces or in the chamber, leading to rust or non-conductive deposits that prevent proper conduction. Relays without proper ingress protection may cease functioning when exposed to prolonged dampness, cryogenic or high-temp conditions, or constant physical stress.<br/></p><br/><p>Improper selection can lead to reduced service life.
